DIY: S65 Throttle Actuator Rebuild (Video)

This DIY is for the E9x S65 M3. While it can probably be applied to the M5 and M6 also in regards to rebuild the actually actuator.

Total time 4 hours. (Maybe less because I was recording a video and explaining what's going on)

I couldn't believe it myself! I'm trying to figure out how they all got in there and how long have they been in there. I don't live around a leafy area to be sucking in leaves in the engine. And it was a lot! Like 10 handfuls! I think this summer I'm gonna rip it all apart again and do a deep clean because that looks horrible!

Definitely will be using this video next time. Last time I attempted it with the written instructions and got stuck trying to remove the actuator from underneath the wiring harness. I was stumped. This makes it much clearer. Thanks!

You can rebuild them as long as the boards are still good. I rebuilt one and had a bad board on the other one so I had to order a brand new one. But yeah, the rebuild is straight forward and easy to do

You will jump into limp mode every now and then with a rainbow tree of lights. You turn off the car and restart it and it goes away. It may come back weeks later intermittently until the boards fail completely. y gears were chewed up but that wasn't the main factor. If you had a true gear failure the problem will not go away the first time most likely. I've seen some nasty pictures of completely broken and worn gears. So look out for the intermingling limp mode and xmas tree lights. It's a sign something electronically is going bad

Had the same issue, cleaned them all out with a shop vac on first tear down. On second and 3rd tear down they were back. Chipmunks or field mice are nesting in there. Cause 3rd time had Japanese maple leaves and this tree wasn't losing leaves in my driveway... But the car was parked due to "limp mode..."

For people with Odometer Gears kits, it is unnecessary to mess with the nuts and washers at the end of the shaft. I followed your video for a bit before I realized that if I am going to be breaking the gear off from the shaft anyways, why mess with the nuts and washers at all?

I drilled some holes into the plastic half-gear to weaken it and twisted the entire housing while keeping the shaft fixed in a vise to crack and break off the gear. Afterwards, the shaft will slide right out and people with Odometer Gears kits can begin filing the mushroom head off the shaft to fit the new gear. New instructions from Odometer Gears states to skip the drill and pin in favor of original formula JB Weld only, making the gear fitting process extremely simple. Odometer Gears kits can be had for half the price (if you know where to look!) of these brass gear and shaft kits from the UK, and, arguably, easier to install. Pick whether you want to mess with the nuts and washers or epoxy...

Been driving on my Odometer Gears replacements with JB Weld only for the past 500 miles without issue.

I followed this video and skipped his recommendation to drill and pin:

Thanks for the video. It's the best one on Youtube on the throttle actuator replacement.

Just a question, would it be a good idea to spray some WD 40 on some of the moving parts around the throttle body while the intake plenum is off? Seems like it's a good opportunity to lube some moving metal parts.
