Many of you are already familiar with the factory S65 VANOS cover issue and the aluminum solutions that followed. Aluminum covers were a major improvement over the factory plastic pieces, and many continue to perform well today. However, after seeing isolated reports of tab failures across various aluminum designs, we decided to take a deeper look at the application rather than assume the issue was installation-related.

To better understand the long-term behavior of these covers, we commissioned multiple independent engineering firms, including Performance Driven Design, to analyze the design and material interaction involved in a snap-on VANOS cover.
After extensive analysis, the findings consistently pointed toward one conclusion: stainless steel is the superior material for this specific application.

Why Stainless Steel?

The S65 VANOS ring is a hardened steel component. In a snap-on cover design, the retention tabs are constantly engaged against this hardened steel surface while being exposed to:
Engine vibration
Repeated heat cycles
High-RPM operation
Thermal expansion and contraction

The engineering teams found that the primary long-term concern with aluminum wasn't strength. It was wear. Because aluminum is significantly softer than the hardened steel VANOS ring, microscopic wear can occur at the contact points over thousands of operating cycles. This process is gradual and doesn't happen overnight, but over time it can reduce the retention force that keeps the cover securely locked in place. The material mismatch between hardened steel and aluminum was consistently identified as the primary long-term vulnerability of aluminum covers in this application.

The Advantages of Stainless Steel

By moving to stainless steel, that wear mechanism is effectively removed.

Stainless steel offers:
✔ Hardness much closer to the VANOS ring itself
✔ Superior wear resistance at the locking interface
✔ Better resistance to long-term fatigue
✔ Greater dimensional stability through repeated heat cycles
✔ Excellent corrosion resistance
✔ Improved long-term retention characteristics
✔ Internally balanced construction to help minimize vibration transfer at higher RPM

In simple terms, stainless steel is a much more appropriate material when the cover's locking features are directly engaging a hardened steel component.

Metrology-Verified Precision

One recommendation that came directly from the engineering review process was to implement dimensional verification at a professional metrology lab. As a result, every production batch of our stainless steel VANOS covers undergoes extensive inspection, with over 40 critical dimensions measured and verified against design specifications. To our knowledge, these are the only S65 VANOS covers on the market that undergo this level of independent dimensional validation. It may seem excessive for a relatively small component, but eliminating manufacturing variation was a key objective throughout the development process. The result is a product that delivers consistent fitment, retention, and quality from batch to batch.
